Anyway, custom sheaths are always cool. You may find one you like more than the original sheath design.

The substantive issue apart, I am a bit surprised by some of the responses to my original post. Some think it perfectly reasonable for a knife manufacturer to stock spares. Others think it a most unreasonable expectation.

The most peculiar response is that of The Deacon, who personally apologised that reality does not live up to my expectations. I am very grateful to The Deacon and accept his apology. It is a relief to know, finally, who is responsible for determining what is real. Obviously, by posting my complaint, i was foolishly trying to construct reality, not dumbly accept it. I am more grateful to the member who pm'd me to apologise for his earlier post. That was most thoughtful.

Clearly, I shall need to make a new sheath. If anyone can tell me how to make a kydex sheath, quickly and without major investment, please do. I have the kydex. Oh, and God bless America.

I don't know if you're being serious or not but I'll give it a shot anyway. Things you'll need:

Kydex
Soft foamy sheets. You can buy them from a knife supply website or cut up a swimming pad from Walmart or whatever.
Two 12" x 12" pieces of plyboard
Painters tape
Drill
Saw
Oven
Rivets
Rivet setter
Grinder or sander or file or sandpaper
Blow dryer


Start with a fresh sheet of kydex however thick you want it. Put your knife on it and mark where you want to cut. Give a generous amount of extra space. It can ground down later.

Put a layer of tape on the blade of the knife to give it just a little bit of extra room in the sheath. It'll be too tight if you don't.

Heat your oven to 350 degrees. Put the kydex sheet on a baking pan. Put the kydex in the oven for 8 to 10 minutes or until the sheet is super soft and pliable.

Sandwich the two pieces of foam between the pieces of plyboard. Move quickly but not carelessly. Carefully pull the kydex out of the oven making sure you don't stretch it and put it on the foam, smooth side up. Put your knife on the kydex and fold the kydex over the knife like a taco. Get the spine of the knife right against the fold or it'll be a sloppy fit. Leave as much lip as you want near the handle. Leave at least 3/4" around the edge of the sheath and the blade.

Put the other piece of foam on top and stand on the board putting as much steady weight as you can on the knife. Stand on the sandwich for about 10 minutes until the kydex cools.

Remove the knife from the kydex. There should be a visible outline of where the blade sits in the sheath. Mark where you want the rivets to be. Drill holes. Sand or file the clean the edges up. Wash sheath out. Let dry. Put rivets in. I put one about every inch or inch and a half. Don't put one too close to the mouth or it'll be difficult to get the knife in and out. Don't put the first one too far away or the mouth will stretch.

Drill a small hole where the tip of the blade is so things can be rinsed out. It'll also be easier for everything to dry. Go back over the edges with sandpaper smoothing everything out.

The sheath should fit really tight right now, especially at the mouth. Get the blow dryer and heat the mouth up enough to loosen it just a bit. Don't heat up anything else unless you feel the knife rubbing really hard inside or or there's an area that didn't get that tight.

That's about as basic as you can get. It's easy.

Unless you have the knife in hand, how do you lose a sheath without losing the knife as well?

Thank you Bodog, that is extremely useful. And yes, i was serious about sheath making. The good news is that Eric Glesser called me in the UK today, to say that a replacement sheath is on its way to me. So now I must congratulate Spyderco for responding to my problem. But I will make a kydex sheath for another H1 alloy knife, from Japan (so sharp even I am slightly afraid of it) that needs a better balanced sheath.

Thank you for all your contributions to this thread. I understand that some collect knives more than they use them, which is fine. It perhaps produces some partizan reactions. My aqua salt is the just best fixed blade i could find for my working needs. Although primarily a safety knife, I use it daily for other applications at sea. It has not rusted in 3 years, and I only wipe the blade occasionally. I wear an H1 Enuff as backup, in case I put the aqua down somewhere.

Don't you love it when reality meets you expectations, instead of vice versa?

Glad it all worked out for you and that you'll be putting your knife back to work soon. Maybe you can edit your original post header to "Customer service/Issue resolved", I think it would be fair in the circumstances.

Hmm... that probably means there will be a sheath-less Aqua Salt in the seconds sale this year, heads up sheath makers! ;)

Glad to hear you will be receiving a replacement sheath!

I know you only mentioned making a sheath for one other knife, but if for some reason you wanted more, say if you started experimenting with the Spyderco Mule Team series (which don't come with sheaths) another option is Mike Sastre of River City Sheaths. He makes sheaths, and also sells a DVD on how to make your own, which I thought was a pretty decent tutorial (http://www.rivercitysheaths.com/dvd.html).

Cheaper to just buy the sheath if you only need one, but if you need several, especially shaped to suit your tastes or for odd object (magazine etc) it could be worth it -- I don't know how much he charges for international shipping though.

I can highly recommend Mike Sastre. He has given me a ton of advice, and was gracious enough to invite me to spend a few days in his shop learning to make the Southern Confort.

That is very sad and annoying that You can get a replacement parts from Spyderco only when You make a shitstorm on the forum....

That there are so very few "shitstorms" on this open access forum says a lot about Spyderco quality.

Personally, I don't think it unreasonable for a small company with an enormous past and present product range NOT to keep a complete spares inventory, particularly of non-wearing items.
