I know what you mean about the Dremel (the four most frightening words in the English language should be: "I have a Dremel..." ), but all I'm suggesting is cutting the threaded connector - it will be out of sight under the screw head and doesn't have to be an absolutely machine-perfect 90 degrees. :D
I definitely agree on the cutout. I'm thinking careful work with the correct sized spindle on a spindle sander. We'll see...
Nice sheath! Now that you've shown that, I don't think I'll be posting pictures of my sheath that I have yet to make. My kydex work is functional, but not quite pretty yet.

Pretty, not quite. Always share with us. I always fail a lot before any good results are found. "It wouldn't be fun if it were easy." -Zach :D

I took a couple of hours during which I should have been doing other things :D and some scrap G10 and swiftly and quickly dashed of these (below). JLS is right, it's almost an entirely different knife.
What thickness of handle material are you using JNewell? Are you using a router for the contouring? Thanks for the great pic!

Looks like 1/8". No router - I don't do stuff like this on a router and I can count 9 1/2 reasons why on my fingers. I made the holes on a drill press, did some freehand stock removal with a rotary tool burr, finished the outside contouring with a spindle sander, then used a couple of different types of bits in a small rotary tool to chamfer the edges.
